I have 2 x 2TB drives running RAID1 and the drive is now 386GB full, but when I try to copy my TV Shows folder of 471GB it says "there is not enough space, you need an additional 291GB to copy these files"
What is going on here?

What model of hard drive are you using?
What does the status screen say regarding used space and capacities?

It's a ST32000542AS, I can copy the folder to the root directory on Volume_1 but not into a folder that already contains another folder that's 167 GB in size, could it be a limitation of folder size?

What firmware version on the NAS are you running? Is the filesystem EXT2 or 3?

I don't think you are running in to file system limitations.

Have you run a scandisk from the tools menu? This is available in some firmware versions including 1.08 and 1.09.

1.09 and the filesystem is EXT3
I have managed to cut and paste the folder I copied from the root directory to the folder I intended to copy to in the first place and it copied ok, strange.

I have 400gb folders on my DNS-323 and DNS-321, so I don't think it's a folder size limitation.  I run EXT3 as well.
